I would like to make a batch of truss rod covers that are all identical. They are so small, that I don't want to try and use a router template, but that was my first thought. Any have any handy tips to make a batch of TRC's?

When I used to make my necks with headstock access, I made a jig to make them. Take a couple pieces of 1/2 inch baltic birch ply, and shape the one end of both (screw them together) to your shape. Separate them, and add on the bottom one a stop that defines the nut end of the cover, that is thinner than the covers will be. Now add a few crews to use as tighteners, and you have a clamp shaped like your cover .. pattern route or robosand the covers using this template.

I show a pic of one but mine is long gone somewhere as I dont do them anymore - when I need one for an electric I just shape by hand.

You could always make up a small inlay duplicator like Keith MacKenzie's

and use small bits if router chip out is a concern depending on what you are cutting. My first thought would be a Whiteside inlay kit with the collars and an 1/8" bit. Just like cutting and dutchmen patch.

I don't do headstock access, either, but this image just popped in my head on taking, say, a 1X2" blank and profiling it (router table?) then carrying it to the bandsaw and slicing off the truss rod covers. Not that I plan to ever have a need to myself. Just thinking out loud....

Of course, the grain would have to be oriented right so you didn't end up with all end grain blanks, I guess.
